I put a wider tire on front 90-90-21. I also went with a hypercharger and cobra pipes. 2nd gear issues. I had similar issues. Also had gear thrown to nuetral between 1st and 2nd. Evidently I was shifting at way too high rpm even tho the motor was not sounding like it. It runs good at highway speeds but when getting going it sometimes hesitates/stumbles when I give it just a little throttle. It is worse when cold but still sometimes does it when warm too.

The complete installation took me and my wife about 6 hours. I will say that it is a great addition to this machine. I no longer am 'searching' for a 6th gear.He owns a 2005 800 classic with 22k - 24k on it. 2nd owner. been riding it for about 3 years now. My 02 800 Classic, Rejetted, Cobra Slashcuts, Painted myself in my garage, 150 rear tire, 2" risers, Cobra seat, Billet mirrors, Baron tank extension, forward controls. You should find a knurled ring at the base of the choke knob (the holder I guess is the word) which may be covered by a rubber cover. Without the pressure of the gas cap against the inside of the tank, it just might slide open. Try it and let up know.
